I wasn't happy with the pvc pipe so decided to use aluminum tubing instead. I wanted to round the end, so I made the above piece and ....

.... 3 more like it for the ends of the tubing. This will help to eliminate wear on the tubing pocket. You could make something out of wood or plastic.

The tubing wasn't long enough so I was going to have to connect two pieces together for the length we needed. I machined the bottom two pieces (arrows) to join the tubing.

The shorter pieces of tubing got a rounded end on one end and the coupler piece on the other end. I drill holes (two arrows together) so that I could plug weld the ends in the tubing.

Here I have finished welding. This was a mess as the pieces I had machined where very thick compared to the thin wall tubing which is then hard to weld and do a neat job. I just concentrated on getting a weld and ....

.... then ground the welds down flat.

Finally I welded the pieces together and ground those welds down. They came out pretty good. If doing this is a problem, just use the pvc.

Next square holes were cut into the area that will be sewn together for the tubing pocked in three places on both sides. This is where the lazy-jacks will attach to the tubing. The D-ring and the material sewn to it was our test piece. The lazy-jack will attach to the D-ring and the tubing will go through the fabric. Sailrite recommend cutting the Sunbrella with a hot knife instead of shears to avoid unraveling. We used shears on almost all of this with no problems, but I did grind a kind of chisel cutting point for a soldering gun and we did cut some of the material with it like these holes. It cuts and sears and seals the fabric at the same time. Their hot knife would be nice, but it isn't cheap.

Here Ruth has sewn two straps on one side of the front of the pack. Female buckle halfs will be attached to these and to another pair on the other side. Then a short strap with male buckle halfs will go around the mast at night and snap into both sides top and bottom.

Above you can also see how the opening at the bottom front was squared off and rimmed with binding. Also a strap with another D-ring was sewn there. A line will attached to this D-ring and hold the pack forward on the boom.
